I finished the build! It works and winds coils. I also added a foam based tensioner which wasn’t there originally. Time Spent: 4 Hours
I made the y axis and frame of the machine. The steppers, 750mm leadscrews, pillow bearings, and couplers were all placed. As well as the extrusions and corner brackets. This is for adjustment of pipe size and the movement of the coil throughout the length of the coil. However, I am not currently happy with the design and I also think this will be problematic to bring to open sauce. I think that it would be much better to change this to only making stuff like toroids, gate drive transformers, and especially flyback transformers. Winding entire tesla coil secondaries might not be ideal. Time Spent: 4 Hours
I decided to base the whole machine off the RP2040 chip, since I don’t need any wireless communication and the control should be fairly simple. I started out by making the schematic for the core of the motherboard. So the flash, USB C, MCU, crystal, and caps. After that I added in the two stepper drivers (both TMC2209s) and the interfacing which is just the LCD and the rotary encoder. I’m not sure what else I would need because it seems a lot of the sensing I need can be done in software using the stepper motors. Motorized tensioning could be cool but it is also something I can do without electronics and I don’t want to overcomplicate an already tedious task. I’ll probably sleep on it and work on this tomorrow, since it’s getting late. Time Spent: 5 Hours
First, I assigned footprints to everything based on LCSC. I really hope everything is correct since if even one part fails then the whole board is down. There’s not much more to this, it’s just a really mundane and repetitive task. After that I had more fun doing the layout of the board. That took me a while due to the crazy amount of passives, but I think it’s a good looking layout and I’m happy with it. I also routed the differential pairs of the USB-C since I wanted that to the perfect before I started routing anything else. Time Spent: 4 Hours
I routed all the signal and power traces, following a rather unconventional layer stackup but I’m okay with it. 3 ground layers and one 24V layer, but it is what it is. It was very challenging to route but I’m very happy with the outcome. I’m like 90% certain this board is going to work, since I routed it so meticulously. I’m actually super proud since it looks kinda beautiful. Here’s the 3D image:
So after making the PCB, I realized that the microcontroller has no power source when the machine is powered by the 24V power supply. It is only powered when it is being programmed. The good news is that it only needs to be programmed once, so the USB-C port can be used for powering it after. However, there is no inbuilt voltage regulator from 24V to 5V, and there is no space to add it in right now. So, my plan is to make a seperate PCB that handles the power. So 24V flows in via the power supply. This is outputted on the other side into the PCB, however, there is a linear voltage regulator that bumps it down to 5V as well. This 5V goes to a power only USB C receptacle, which can plug into the board. Here’s a rough sketch: First I made the schematic, nothing too complex. Then I just made the PCB and did the footprints I made sure to do all THT since it would be a huge waste of money to get this assembled. It should be like $2 for the PCB and then a couple cents for the components.
I’m glad to finally be getting to the CAD. I firstly desgined the outer frame, inspired from James Albin. After thinking for a while and literally just staring at the screen until I came up with something that worked, I rearranged the frame a bit to accomdate better. Then, made the mechanism for spinning the coil that is being wound with a stepper motor. I made an adapter that mimics a flyback core so that the bobbin may spin well. Additionally, the mounts I made for the bearing is cool since I added a little Helix. I kinda focused a lot on covering up unnecessary stuff so that it doesn’t look like a prototype. Time Spent: 5 Hours
Today I added in the spooling system, which rotates back and forth on a leadscrew. This movement is constrained with a V wheel plate. So the spool rests on top, with hot swappable spool holders. It then goes through a thumbscrew compression based tensioner which feeds into the coil spinner. Time Spent: 4 Hours
I made and mounted all the electronics in an emclosure that mounts to the frame. I would say that was the most annoying part because it was mundane and tedious but its okay because it’s done now. In the morning I’ll work on polishing up the repo and making a bom and stuff but im going to sleep Time Spent: 2 Hours
Today I got the board and soldered it together! It looks super cool ngl. I did some testing and coding and it seems to be working! Time Spent: 4 Hours
I 3D printed some parts and assembled the frame out of extrusions. I unfortunately had to rebuild it since I forgot to put the V-wheel plate on. Time Spent: 4 Hours
I added the steppers, leadscrews, and more printed parts. It’s starting to come together and look rlly cool. Time Spent: 3 Hours
I printed and build and coded the electronics box, but had to replace my board with one of my old CNC boards since mine was tweaking out when it controlled the steppers and made everything vibrate like crazy and I wanted it to be reliable for open sauce.

Since you would literally be able to see a massive beam of laser light coming out of it as if it was a real working portal gun. So I modified a little housing for the PCB, toggle switches for safety and trigger, as well as a voltmeter. After that I adapted the front part of the inner portal gun to fit in front of the circuit board. The decorative parts of the portal gun aren’t in the model, this is just the core. I found this off just some random website, since I’m not that great at artistic modeling, and it wasn’t worth redoing it from scratch since it’d perform worse. There’s one last part to do now. Since the arrays I bought don’t come with lenses, I have to make my own lens array. The problem is that these arrays have most likely never gotten to the public before until now. They’re surplus from a company called NUBARU, and they make extreme high power blue laser industrial machines. I believe I bought it off a dude who worked there. But since these are fresh out of the box from OSRAM, they don’t have any lenses on them because they do that in the assembly line where they build their modules. I asked him what lenses they used, and he said a bunch of FACs and SACs. However, I don’t know where to buy these. Ok, so after looking at the datasheet, I think I found some decent collimating lenses. I talked with some people who know a bit more than optics than me and they said that since each individual laser diode in the array has an output power of less than 4 watts, I don’t need a super specialized lens made of some crazy type of glass or something since the power isn’t too high relatively. So I did some research and found a good part on ebay that should work. Both diodes are usually either test parts or taken out of old projectors. This means there is not that much documentation on them. NUBB23 is a lower power 25W diode, much easier to drive and requires less cooling. NUBM38 is much harder to drive, 75W, and requires tons of cooling. I decided to go with the NUBM38 because I was interested in the challenge. Usually, we drive these diodes with linear voltage regulators rigged to operate in constant current mode. However, this massive diode array is driven at 60V! This is much too high for these linear regulators. It is possible to run them as two seperate strings at around 30V each, but that is still at the upper limit of these regulators and would most likely generate tons of heat. I found that Styropyro used the HV9910C IC in his build and looked at the datasheet. Using that, I calculated the components and drew up a schematic of the main laser driver. I just finished designing the ESP32, USB, 3.3V reg, and the entire laser driver (which doesn’t look like much but since no one on the internet has used this before I had to figure it myself with a datasheet and a calculator). As I was working on designing the BMS, where there will be 4, 4s LiPos in series to get 16S and around 60V, I realized there was a problem with this approach. Well, a few. These batteries are expensive, designing a BMS would make the board massive, etc. etc. etc. This is the part where we pivot direction I just got the CRAZIEST deal on ebay for laser arrays. It’s a new model, and literally just solved all my problems. I just dropped $140 on this so im PRAYING i can get reimbursed because I’m broke asl now. But basically it has 4 channels instead of 2, and it can take like 22V instead of 60V. This means a few things, like I only need one battery. The BMS isn’t gonna be insanely massive, I can use a different constant current circuit, less heating, everything! This is amazing. Time Spent: 5 Hours"}]...

Woke up bright and early for this. I actually asked gemini what time to wake up and it gave hella good advice. But I started out by assigning footprints. I also was recording myself doing all of this since I intend to try to turn it into an insta reel. The layout I decided to go with + mostly power routing Routing absolutely everything Overall it looks super good. I thought it’d be super cool to make this into a portal gun. On JLCPCB. It sucked but I did it. This is for my future reference to see what I need from Aliexpress. $92, that’s not too bad. Time to make ANOTHER freaking bom though. Time Spent: 5 Hours...
